gona be doin mine this week . i was thinking about doin a walk thru for you guys. all you need is some alen keys a pvc pipe cut in half and a friend with nothing to do .

I usually stack the old one on top of the new one I'm putting in(so as not to damage the new one when using the PVC) other than that no big hints

Pics!

well just go done with it a little over an hour ago. the buell forks are tricky to put back together alot different than honda forks i will try my best to explain it forgot to take a couple pics .

I just stuck a screw driver through the spring near the top, compressed it down and had a buddy tighten the jam nut. I love my forks in black!

thinks you will need 2 fork seals 2 dust seals 2 bottle of e type fork fluid 2 cans of some type of contact cleaner oil pan various allen keys a 1 5/16 deep well socket couple screw drivers and a rachet strap and some loctite

first take this allen scrrew allthe way out of th upper tripple tree

then take off the fender bolts and fender, brake caliper bolts , brake line retention t27 bolt that conects the brake line to the lower tripple tree, and finally loosen the axle pinch bolts and take off the wheel.

next you take out the lower tripple tree bolts

after that take out the fork and at the very bottom of the fork there is a hole with a allen head bolt in it you wannt to take that completely out , make shure you have it facing up of you will leak fluid every where

then get a oil pan and dump out all the old fluid pump the fork so you can get it all out(pump the fork up and down to get out as much as u can)
100_0446.jpg

after thats done you can go back to the top of the fork and unscrew the 1 5/16 bolt and pull ereything out make note of the order of all the parts , i forgot to take a picture of this but clean that as well with the contact cleaner

now take the fork tube and pry the dust seal off with a flat head screw driver
100_0448.jpg

now tha you pried the dust seal off take a small flat head screw driver and pry the fork seal retaining clip out
100_0449.jpg
100_0450.jpg

after thats done have a buddy hold one end of the fork tube while you hold the other part that slides up down of the fork and using a slide hammer like force to pull the old seal out

once you have done that , you will end up with something that looks like this
100_0451.jpg
then you can pry off the clip at the end with a screw driver or your fingers and take all of the parts off the fork tube (make note of their order!!!)
100_0452.jpg

once you have that done clean everything with contact cleaner or brake cleaner

once that is done put the dust seal on first make shure you have it facing the right way then that retaining clip we pulled off earlier to get to the fork seal . then you want to slide on the fork seal its self one side has a counter sik to it and one side has a bunch of dots (picture below) you want the side with the dots to face down. then you put on the metal washer and the bigger rention clip/sleeve on , then finally the very last clip that we used a screw driver or your fingers to take off
100_0453.jpg

make shure this end faces down toward the axle location!!

now we can put the forks back together this part you can do 2 ways feed the fork in the tube and you have to line up that second clip/ring thing into the fork tube kinds wiggle it with your fingers and a screw driver to get it in place then slide that big metal washer on top of it and use a screw driver and mallet to tap it as far down as you can(doing it this way will make putting in the fork seal 10x easier)

100_0455.jpg

(thats that second ring i was talking about) (it needs to bottom out in the very last notch of this)
100_0454.jpg

once you gotten this far its time for the seal to be driven down , i use a pvc pipe cut in half and i slam it down in a slide hammer motion on the fork seal
100_0456.jpg

(you have to make shure its all the way seated or that retaining spring/clip will not fit in to the notch in the fork)

once you have the seal in and the rataining spring and dust seal its time to put all the guts back in from the top of the fork and snug it down by hand. this is where i had trouble with putting that bottom banjo like bolt back in, i had to use a ratchet strap on the hole fork like so---------
100_0458.jpg

till i was able to get this bolt back in
100_0457.jpg

once you have that bolt tightend down fully flip the fork over take off the ratchet strap and unscrew the big bolt(1 5/16) that you snugged by hand in and fill the forks up with 12-14 ounces of fluid(i put in 12)

after you filled it with 12-14 ounced pump the tube up and down to get the air out and snug that big bolt down and compress the fork a few time . unscrew that big nut again( if you do not hear a hissing sound then you have got all the air out if not repeat till no hissing is heard)

now that you do not hear no air and have filled the forks up with 12-14 ounces you can tighten that 1 5/16 bolt down fully and reasemble the forks back on the bike

hope this helps somewhat, i forgot to take a couple pictures if you run into a problem i will try to guide you threw it.

i missed a step after step 1 after you take out that top upper tripple tree bolt use a 1 5/16 socket and lossen the top fork tube bolt

Very nice.... Lots of help. Wish this was on here like 2 Months ago. Hey, can we get a pic. Of your bike. I love black and green

Great info on fork rebuild.
If you want to save some cash on seals, look on ebay for buell frokseals, look for a generic brand(they usually list more cross referenced bikes that they fit)I got a nice set of Honda seals on Mine now.I got the seals and the wipers, for less then a 1/4 of the dealers prices.Honda does make great parts.

nice post.
am about to assemble mine with new seals and bushings.
one thing not mentioned in manual or any post i have seen.
the seal spacer.
it is a stamped part. one side is sharp and other rounded.
which way does it go in? rounded toward seal or towards bushing??

how long did this take. my firebolt needs them to be replaced and im not too confident pulling everything apart. I just dont want to get hosed at the shop. thanks guys.
