why does it seem that every project that this stupid bike needs turns out to be a 4 month catastrophe?
I had a header stud break back in september. One bolt. Thats it. Of course it broke off flush so I have to drill it out. My father, with good intentions, somehow convinced me to try the pilot hole and EZout method despite my uneasiness because of all the posts from you guys saying "DONT USE AN EZOUT because it will break off". Well the ezout never got a chance to break off. The tiny cobalt drill bit broke off in the hole. After buying and trying several other bits, including left handed, to try to get the cobalt out I decide I will have to rotate the engine and send the head to a machine shop. Rotating the engine was a victory for me that I never thought I would actually do so thats good. Pulled the head off and took it to a friend who worked at a machine shop. This should have taken him about ten minutes to drill and re tap the hole. After two and a half weeks of calling and him dodging my phone calls I drove the two hours to the shop and picked up the head and a tungsten carbide drill bit. Got it back home and the carbide tip goes down to the cobalt and wont go any further. It SHOULD be cutting through it like butter!
So after 4 months of great fall weather that I could have been out riding in, the bike is still on jacks, the engine is still open, I still have no way to drill this dumb header stud out and I found out that after I bought a tape and die set that it doesnt seem to have the right size anyway.

So, since september I have spent probably about 40 hours, almost 200 bucks on tools, drill bits, George's stud removal tool and gaskets from two different harley dealerships and the internet. YEA! I know WHY i ride a buell while I am actually riding it but right now I am not so sure why I continue to deal with it.
This sort of thing has happened to me for the past 3 years. Always in the fall, having good weather that makes me itch to ride and cant!
So, what now?? I am seriously considering just putting the whole thing back together and just ignoring the fact that I am missing a header stud and hoping that one will do the job.
 
the other stud will surely break if you only have one, it wont even tighten well and you will have a leak most likely. a good machine shop should be able to do it no problem, sucks you had a problem with the first one. especially one that has an edm machine to burn it out although it may not be necessary. look around for a performance engine shop or speed shop. If you are in Michigan i can prob help you out but im guessing you are probably not just based on odds.

the reason it has taken so long is the mistake of breaking a small bit off. if you had to do it again you would probably just buy the georges stud tool and drill it out correctly. im not saying you are dumb for making a mistake, thats how we learn. if this happens again in the future you will be more prepared and it wont take you 4 months to fix it. if it happens again you would probably be up and running in a weekend. dont let it get you too frustrated. good luck.

edit: im assuming the stud it pretty well drilled out by the surface. welding a nut to the broken off stud if possible can be a good way to go.
 
nope, no welding. I was able to drill down to the cobalt but its not quite far enough to re thread it. I just should have trusted you guys and told my father that we were just going to drill and not bother with the EZout. I think at this point it would be ok to call me dumb. Too bad that the nearest speed shop will be about three hours away. (I am kinda rural here)

And no I am not in Michigan. Utah, and for dec it has been just beautiful weather, of course.
 
when something like this happens again sire....post immediately and we'll help. squidbuellie is a moderator, a great guy, and very knowledgeable and generous. take him up on his offer OR ship the head to me and i'll have it down here at machine shop. if it has to be slightly rethreaded oversized it is simple as it is aluminum. email me if you don't hook up with squid but his offer is quite generous.

Either that or drill it bigger and heli coil it..... when I raced go karts I built all my own motors. Any threads in the aluminum block got drilled and heli coiled from new...... steel bolts can be such a mofo after thousands of heat cycles especially on a air cooled motor. Hope you get it fixed!!!! My buddy's are riding and its killing me cause I'm not "allowed" to pick my buell up till after Xmas lol.....
 
ive had good luck in the past when i broke drill bit off in hole to use punch to shatter bit an pick it out takes some patience but worth try.
 
What Kona said. Weld a nut onto what's left of the stud, fill the whole damn center of the nut if you have to, let it cool, PB Blaster overnight and then heat the jug with a torch while loosening the stud. Should twist right out. GL
