So how did this turn out for the OP?

All his responses read like he is predisposed to not liking the product. Instead of addressing the lean issue, he attacks the boot.

A Blast should not run lean even on a cold start because of the choke. If you're lean and causing carb cough then you have something wrong be it jets, vacuum leak or something similar. Fix your lean issue before accusing the product of defect.

This is the first complaint I have heard in 5 years of knowing Dan.
 
OP here. Received a replacement boot. It fits better and the bike now feels stronger, and withOUT the previous problems mentioned. Bike no longer "coughs" like it used to. Well, much much lighter anyway, just on startup/warmup. Dan did me right, and I appreciate it. I still decided to zip-tie the carb like before, as a fail-safe and for support, but based on how the engine is running, I'm not real worried about the carb getting spit off again.
To jetlee: My choke must be way slower to engage than everybody else's, because I have to hold the throttle slightly open for about 30-60 seconds before the bike will slow-idle by itself, then wait another 30-60 seconds for the high idle to start engaging. Here again, everybody says these chokes are SO reliable...
I never had a bias against the boot. If I did, would I have paid my money for one? Fact is, the 1st one didn't work for my and caused me major problems, and I felt justifiably pissed. Dan did the right thing and addressed the issue. Now it's done.
