It seems to be a pretty common problem. When I googled these primary covers a majority of what came up was this same issue a lot of people were having. Its a small design flaw but serious enough to keep you from shifting.
 
Amen to that! Been Googling my a$$ off since it happened and have found lots of threads of people's covers failing. It's really a shame...

I can understand your reasoning for aluminum vs. steel with regards to wear, but are you concerned at all with the aluminum fatiguing or bending in the long run? Just a thought I had as I was reading and looking at pics. Thanks again for the help! Could you post a pic of the final product if you have it handy and don't mind posting it.
 
I cannot guarantee fatigue. Everything is going to fatigue. This is the reason we are in this thread at the moment. But the materials I used are aircraft grade aluminum. Which takes frequent changes in pressure, and vibration. The aluminum I use leaps and bounds over the cast that our primary covers are made of. I'll dig up a pic or maybe dflack has one readily available
