Did you reuse the head bolts? Alot of head bolts in automotive engines are only good once maybe twice. With the high compression your running it could have stretch the head bolts. The strange thing is that your head gasket should have blown out, not the cylinder gasket.

I think the cylinder gasket wasn't installed right and caused water to go into the cylinder and slightly hydraulic the engine (this is why you had such high compression). Then the head bolts might have stretched causing the cylinder to tilt allowing for fluids to pass by the gasket. I know it sounds crazy but that's the only thing i can come up with.

Well the motor is back at hd. It took pretty much everything I had, but I managed to keep my cool and instead of immediately going to management I spoke to the mechanic who said he was going to check out the torque. They absolutely would not let me be present for the tear down and once again against my better judgment, I actually let them have my engine. Now we shall see what happens. In talking to ebr and one very knowledgeable buell exhaust guru, I'm absolutely convinced it has to be in the work hd performed. I did not know you couldn't reuse the head bolts or they could stretch. That is something I definitely feel the mechanic should have mentioned. The agony of waiting is killing me! I pray they step up and handle this, I doubt I'll be able to remain calm cool and collected if anymore bs happens!
 
If it were me I would have tore it down and reassembled it myself.

I second that. Bolt preload is what sets the torque value of a fastener. The 'stretch' is what determines the fasteners tensile preload. A lot of bolts used in heads and cylinders are now engineered with a necked down area to accommodate this clamping force. It's engineered to stretch to a predetermined tensile (clamping) force based on bolt cross section. I have known guys who re-use these bolts. They usually have to go back in and replace them soon after on performance applications. Good practice to always replace.
 
Well I'm pretty certain I will end up doing it myself, which I should have just nutted up and done in the first place. Ebr said it would be fine to reuse head studs and only recommend the conrod
 
So after spending an hour or so speaking with Dave at haley corporate office my phone rings 20 minutes later. It's the service chump who asks if I have the cdc tool. I ask for clarification, he says the crankshaft locking tool. He then asks if they can borrow it..........a buell certified tech working at the hd dealer asks to borrow a tool. Funniest thing of all is I already know which tool he needs and it damn sure ain't the crankshaft tool, it's the camshaft locking tool!
 
If (and it's a big IF) I make it down there in a couple of weeks, I'll probably be driving the truck and hauling 1 or 2 bikes. I can bring it back with me if needed, but you'll have to come up with an excuse to make it back up here to see your old man and then come get it from me.
 
Dean your just too awesome. I've never had better customer service from anyone and I haven't even bought anything from you........YET! As to the tool, I must eat some crow on that. Looks like no matter what happens I'll have to reinstall myself if I want to have it ready for the dragon so he had me bring my tool to swap for his when they send me home with a completely dismantled top end. Still don't know what is the issue, but I can say buell nation is the best group of people I've ever known and EBR, next to Dean of course, has the best customer service ever, they have bent over backwards and been there every step. They are simply the gold standard as far as I'm concerned! I'll update when we figure it out! Speed safely y'all
 
Ok last update of the day:
The boys down at hd this morning had a pretty bad attitude, now after reaching out to hd corporate, they have changed their tune. They tried their absolute best to blame EBR with a bunch of bs, thank god for Adam Wells @ ebr. He absolutely shut them down, he has truly gone out of his way. New gaskets and arp head studs are otw, hopefully overnight if possible.

As much as I wanted to just take my engine and do it myself, I believe it's probably best that they do the reinstall simply because they know that they possibly caused significant damage to the other components and if I finished what they started and it grenades I can be held liable. If they finish it up and it grenades they will be buying me a new engine, and at their cost, sending it to ebr to have them install the bbk, or we'll see if ebr will just sell me an 1190 and I'll figure out how to install it and make it work.

They know their on the hook and now their corporate office is involved as well. They know if anything else goes wrong it's their ass. I can only imagine with the hell I caused them today that before that engine leaves the shop it will be perfect and if not they will really have a problem. If I were that buell certified tech, I'd be sweating bullets as I bet it's his job on the line. I will own and love and caress and beat unmercifly a Buell 1190CR SO HELP ME GOD!

Hope it all works out for you. Doesn't surprise me that they try to blame EBR. It's actually an EBR upgrade rather than an HD sold upgrade.... That being said, HD Corporate will not want any bad publicity of lawyers getting involved. I'd bet they would buy you an 2014 1190RX (SX) to settle this as quickly and cheaply as possible.

A beautiful red, or perhaps matte black with red accents, rx has crossed my mind....... wouldn't it be ironic to have harley davidson buy me a Buell....whoops Ebr!

On a side note which I also found ironic, insert Alanis comment, I saw these two guys huddled against the wall today. I really don't think they wanted to be there either!

Yup sucks.....whatcha gonna do. I should have replaced the block instead of welding the mount. The shop is the local dealer, but it looks like it might have nothing to do with them. I'll still never have them work on anything of mine again. Back to the drawing board.
 
I saw a cheap block on ebay a few days ago. I'll try and dig up the link.
