Are there seals that should be replaced; primary cover, shift shaft seal?
Why not. I replaced just the primary gasket but not the shifter seal.
It wont affect the bike negatively if you are in a hurry and don't have time to change the seal.

thanks for including the socket sizes so i know which ones to borrow from work this weekend to change my primary chain. ive had my engine apart enough you would think i would remember.
 
Yup...crank nut is definitely 1-1/8". Also 1-3/16 can be hard to find, a 30mm works well for the clutch.
 
Let your loctite set for 24-hrs. I was overzealous and put everything together and rode immediately. Main sprocket nut came loose! Oops!
 
I am just in the pprocess of replacing my stator so this is useful.
However, I read somewhere that the 3 phase wires can be connected any way around so no need to lable them. Can anyone else verify this?
I'm a bit concerned about the plastic clip clearance issue....maybe I should remove some of the bolt heads while I wait for the new stator to arrive?
 
Swapped in a "new" stator this weekend, thanks to PaulPud for hooking me up and onelogue's great write up!! to address Misfits question above, I also read that the wires on the 3 phase connection do not matter how you hook them back up so I did not worry about labeling and they are very easy to remove from the connector. charging at 14.26 vdc now
 
Helping my neighbor try t replace his stator, can't seem to get the clutch nut off. I know its reverse thread. I have the gear locked, but the clutch assembly turns with the nut. tried a cheater bar and an electric impact gun. He has an 01 Blast.
 
I guess I'm lucky mine's an '08, I replaced the stator and got everything back together, then it wouldn't shift past 2nd gear!, I think i created the problem by putting sticky grease in the bushes of the shift shaft, The spring is on the pin, But the shaft isn't moving freely enough to return on it's own...1st, neutral and second work fine, And after a while, I was able to shift up fine, And down, Til i got from 3rd to 2nd...I guess I'll tear it back down , Clean the bushes, And just use a little silicone! NO GREASE! (I am an idiot, in that i always learn the hard way! )
 
What exactly did you put grease on? Just on the shaft? or did you put it on the actual shift drum and return spring assembly?
 
Dealer replaced stator when bike traded in and now I am the owner, the transmission feels like it has excessive play/lash. when cruising down the street at constant speed bike chugs like primary is loading/unloading. Is it possible something was not adjusted properly and the primary chain or something else is allowing for excessive play?
 
i have had engine rebuilt, unfortunately the wires didn't get labeled 1,2,3. Is there a way to test them for order of 1,2,3,
 
I have the same problem as Mark78 above. I had a new stator put in but they put the pins in the wrong slots of the clip. How do test them so see which is 1 2 3 ? and on the regulator side also? Thanks
 
How did you remove the stator wires grommet. It sits very strong in the place, I can rotate the grommet, I can rock the grommet, but I can not pull it out. Had your grommet been sheared or damaged after removing? I want to pull the grommet out, clean it and reinstall with some black high temperature RTV silicone to fix the grommet leak.
